17、使用焊接新工艺，达到国内先进水平关键词管座角焊缝；超声波探伤；机械焊目录前言管座是暖气产品中一个非常重要的部件，暖气的焊接质量历来是各暖气厂家最为关心的，但以往大家一般主要将注意力集中在暖气的纵缝、环缝及集中下降管、给水管上，对于133mm及159mm引出管管座的焊接一直没有引起足够重视，但随着用户对管座焊接要求的不断提高，暖气管座的焊接已成为暖气行业关注的焦点。以往在220t/h、420t/h筒的13312引出管管座焊接时，选用全焊透的结构型式，焊接采用内孔氩弧焊封底、手工电弧焊盖面，焊后仅进行表面磁粉探伤，然而在采用超声波探伤检查后，连续两台产品的暖气管座角焊缝一次合格率低得实在确实令人难
18、以接受，也立即引起了大家的高度重视，经过实物解剖的分析，发现暖气管座焊接缺陷主要分布在内孔氩弧封底焊根部和手工焊焊缝底部，大部分呈整圈分布，缺陷的性质为未焊透、夹渣和气孔。从目前生产情况来看，现有的设备，管座加工精度，焊接坡口的具体尺寸，焊工的操作技能等均不能满足要求，因而焊接质量难以达到超声波探伤合格标准。根据暖气管座焊接的实际情况分析，我们发现由于管座的壁厚、椭圆度公差及管座的加工精度使得管座的钝边尺寸过大或不均匀，管座装配时，由于没有仔细控制又造成错边量过大，从而造成了管座根部内孔焊未焊透、焊穿，而管座底部的手工焊缺陷，则主要是由于坡口间距过小，造成焊工运条不当以及操作环境恶劣等因素引起
19、。暖气、压力容器筒体上管座角焊缝焊接技术的分析一、管座焊接质量改进1改变设计坡口型式，完成焊接工艺评定由于1000t/h和2000t/h筒上15920管座的坡口型式全部采用从美国CE公司引进的根部不焊透的J型坡口，难于满足超声波探伤的要求，我们根据220t/h、420t/h锅筒的13312引出管管座焊接经验，将根部不焊透的J型坡口全部改成全焊透的D型坡口，并重新设计满足要求的坡口型式，重新进行工艺评定，为了保证生产的顺利进行，我们设计了新的内孔氩弧焊工装，包括导电杆、导电嘴、外保护气套、定位芯棒等工装。对焊接坡口也作了新的设计，为了检验重新设计的工装及焊接坡口的合理性，工艺部门在生产车间的配合
20、下先后制备了近百个管座试样，边焊边调整规范参数及坡口型式的具体尺寸，边焊边总结经验，在短时间内完成了试验及工艺评定，满足了生产的正常进行。2细化提高管座角焊缝一次合格率的措施针对管座角焊缝的一次合格率奇低问题，先后数次组织了工艺、车间、探伤、标准、设计的有关人员进行了会诊，并与车间操作工人一起对缺陷产生的原因进行了分析、探讨，根据缺陷主要集中在根部及整圈的特点，制订了新的工艺方案，并在暖气管座焊接时采取如下措施：针对坡口间距过小，在加工坡口时，常有加工不到位的情况，决定将筒体上的坡口角度由原来的30改为15,坡口盆口尺寸加工须满足图纸要求的尺寸。针对钝边尺寸太大或不均匀的情况，决定从管座内孔全
21、部内镗，并对管座的加工要求提出更高的要求，管座的壁厚适当放厚以满足内镗的需要。针对手工焊时焊条运条不畅，难以摆动的情况，决定手工焊第一层焊接时由原来的4.0焊条全部改为3.2焊条。针对错边过大的情况，采取了装配点焊时使用定位芯棒，对管座纵、环向偏差暂不考核，以满足内孔氩弧焊的需要。焊前向焊工进行交底，焊接过程中，工艺人员到现场进行跟班、指导，以进一步掌握第一手资料，车间将原生产周期从2天改为710天，以保证质量。置、性质有一个直观了解。为此，我们又组织了工艺人员与焊工进行了交流，通过交流，工艺部门充分听取了焊工的意见并进行分析，对焊接工艺又作了如下修改：将原来一直进大炉进行预热的工艺改为局部预
22、热，以改善焊工的操作条件。打破常规改变原来的操作工艺，对打底层焊接由原来的运条电弧不能给在中间，改为运条时电弧直接给在中间，并适当增加焊接电流，以保证根部焊透。根据管座角焊缝缺陷已由原来的整圈变为主要集中在起弧及收弧接头处的特点，要求焊工加强责任心，对接头处要求进行修磨。生产车间根据实际情况又发出了“关于加强管上内孔氩弧焊管接头质量的几点要求”，对暖气筒管座的焊接作出了详细规定，并分发到各有关工段和有关人员。采取了如上措施后，暖气筒管座的焊接质量有了很大提高，经超声波探伤检查，基本达到了预定的质量指标。在以后的暖气筒管座焊接过程中，我们又不断总结经验。二、管座角焊缝自动焊接技术的分析为了保证暖
23、气、压力容器上管座的焊接质量，并使管座角焊缝的一次合格率稳定地保持在90%以上，减少电焊工操作技能等人为因素引起的质量问题，有必要开发用自动焊进行管座焊接的新型焊机，为此工艺部门开始立项研制管座自动焊机，并与国内某焊接设备专业生产厂家合作开发管座自动焊机。1管座自动焊焊机的主要技术参数a.管接头外径适用范围:100300mmb.管接头壁厚适用范围:830mmc管接头高度:150200mmd管接头最小净距(轴向、环向):100mme最大马鞍形落差量:50mmf筒节本体及管接头材料:碳钢、低合金钢g适应的最高预热温度:2502设备组成设备由马鞍形焊接主机、控制箱、进口送丝机、可摆动鹅颈式空冷焊枪以
24、及进口IGBT逆变式焊接电源组成。适用于细丝埋弧焊、熔化极气保护焊。焊接设备系适用于管座坡口马鞍形落差较大的气保护焊机，焊接设备为适用于管座坡口马鞍形落差较小的埋弧焊机。3焊接工艺性能试验（1）试验用母材：BHW351743*145；20G133*12、168*15、159*20。（2）焊接材料：H10Mn21.6mm；SJ101。（3）焊接方法：内孔氩弧焊封底，埋弧自动焊焊妥。（4）试样数量：2付对接，3种规格18只角焊缝。（5）焊后检验：100%磁粉探伤、100%超声波探伤。（6）力学性能试验：2个接头抗拉、4个横向弯曲和6个冲击韧性。（7）宏观金相检验：每个管座角焊缝检查12个宏观剖面。
